The NP205 transfer case is said to be the strongest of the three chevy used. The case is cast iron and very strong, downside is it also heavy.

You are correct, however GM used syncro gears in some NP205's (82-85) but discontinued them as they shifted poorly & were weaker than normal 205's. Basically I was looking to see if anyone had changed out the gears for regular NON syncro.... I found the info I was looking for on another website.

This can be done but you need to find a donor case & replace:
    1. the front output drive shaft/gear (along with rear aluminum cover to match bearings
    2. idler shaft/gear
    3. 4wd (front) shift fork

most people look for a ford or dodge NP205 for the parts becuase they are less in demand (cheaper) than GM parts & they had 32 spline front drive which is claimed to be stonger than GM's 30 spline.

I'm in the middle of the swap right now using a Dodge NP205 donor.

they are not "weaker". they use a goofy sheet metal shifter ring for the front output , a different shifter fork assembly and the idler/intermediate gear is slightly thinner on the forward portion to make room for the shifter ring system but the guts are just as beefy and bomb proof as a regular 205.

the tin shifter ring, idler and fork will not interchange if you wanted to swap in a 32spl front.
